did anyone buy a shirt from the Chicago shows through Merchnow and get a wrong size? I ordered a medium and received an XL and getting them to reply to my messages has been a massive hassle.

Maybe you received the one I ordered for my husband after discouraging him from buying at the Thursday night show, making him really want it when he saw it was sold out on Friday. Seeing your post reminded me it hadn't arrived yet, ordered on 6/28 and initial email indicated it would ship on 7/7 but just checked site and it indicates:
"Order Status: Due to pre-order items your order is scheduled to begin shipping on (subject to change)."

Actually just got my medium (FINALLY) after months of berating them on twitter and email. Terrrrrible customer service.
That said, I do have the XL still. Willing to send it your way if they never follow through sending it!
